Looks like you're getting on great with it ,how is the shaft btw?
havent looked at it yet, the frame an all is outside so feck that until the weather is better. the middle drive is grand anyway

Have a good look at the dogs and slots on the gears now that you have it pulled to bits. They should have clean, square edges.
Any evidence of wear or rounding off will suggest that it's been hopping out of first or second. Check the selector forks for wear or blueing as well. You'll be replacing all the bearings anyway?

Update

Ive been making very slow progress due to lack of time and college.
Ive been working on getting the engine cleaned and ready for painting, so i started off going for the cheap option. I got a tin of paint stripper, it worked savagely on some parts:

Hardly worked at all on the casing. so I decided to go and get the whole feckin thing blasted. Shay Lawless beside dennings cage repair on the N81 did it for me for 140quid.

It all looks pretty good, I cant help thinkin that the surface is a bit too rough though, Its about as rough as 1000grit sandpaper.

Jeez,make sure those are absolutely scrupulously clean inside.
Every oilway and wee pocket where the blast media could hide.It only takes one single bit to scrap a motor if it gets into a bearing at any kind of speed.
Looks good though,that surface would take a good coat of paint.

Progress report

Painted the engine today with a vht areosol. seems like a nice finish atm but time will tell weather its actually decent or not.

so now to start rebuild! ya hoo!!

is it a general rule that when a head is removed that it should be skimmed before refitting, or only if it looks warped?

just get it checked, no point skimming unless you have to

Ya... some. have the bottom end rebuilt. feckin wemoto sent me out the wrong valve stem seals so the head wont be going on till i get the right ones. currently half looking for a set of carbs as mine are too far gone. not necessarily looking for xs carbs. I'll try and make anything work. gsxr carbs are a good bet i think.
also got a front end off a cb 400 might be able to make that fit, wont be doing that tho till the engine is running.

How ya man, have a good think about putting cb 400 forks on that horse, remember 289KG,S .One of the heaviest bikes of its time, and if it helps i think some of the XJ,FJ,GS Carbs will fit the XS, What bits are ya stuck for on the original carbs, cheers wayne
